With the Borg Warner Velvet Drive, the manual says that there is no problem to run with one engine off and the transmission in neutral. It will vary boat to boat and day to day. Figure 3 feet and worry when you are in 5 feet of water.

The aluminum I have for my deck is 5/32 and is very solid. There is a lot of framing on our boats to support the deck. I think you could use 1/8 and be just fine. If you use Riv-nuts you will find they will sometimes spin on you. They are thin, but do not sit perfectly flush with the surface, so you get a little bump every place there is one. The only way I would weld the deck would be to have the fuel tanks out and at least 100 feet away, or to fill them and all piping full of water. You want to be able to pull the tanks. Yes on the aluminum, teak over it if you want the authentic look and the maintenance. Just leave it bare aluminum if you want a low maintenance aluminum boat.
